Doin' it right. Te only thing 'tank like' I could sacrifice. Went ahead and drilled holes and mounted it. I don't think it will hold a gallon, but it should easily hold 2 quarts. Going to proceed now and post results when done. A little off center but that shouldn't matter. The reserve hole is open.

Well tricky, you were real close. Turns out the tub held a gallon with room to spare. 17 minutes to run a gallon out on reserve. I seriously doubt my GS burns anything like that. Should be good to go.
Had a time trying to get the petcock to seal. I'm sure it would have worked better if I had a backing plate on the inside. On the third try I set the gasket aside and found an o-ring that worked.

I tipped the tub a little to give it some benefit.

Closer than you realise sunshine - I used petrol at 0.8g/cc giving 4 gallons an hour. If you put in water at 1g/cc it gives you 3.3 gallons an hour and you took 3.5 gallons an hour. I claim win!!

Now if you are doing 90mph at 30mpg, flow rate maybe a bit marginal, but then doing 90mph when running on fumes might be seen as a tad reckless

I hope the gasket does a better job when mounted to the tank. I hate to put any sealer on it. Never have. Never had any problems with the OEM gasket.

I am so impressed with your attention to detail. Me, I'd have fitted the tap and seen what it was like in the real world. That is plain lazy I know

What would life be without snags? I'd like to know. I knew that mounting would be no problem because the pipe thread did not g.o all the way through the adapter. What I did not take into account is the area ABOVE the pipe thread.. That diameter is .100 larger than the slot in the tank. Now I have 2 choices. I can grind it out fairly easy, but that's going to throw chips and grit into the tank that still has fuel on it. Tank is lying on it's side while I work on it. The other option is to try and make a gasket out of 1/4" rubber. I have a set of hole punches, but they are not made for that kind of thickness.
I'll probably grind out the tank so I can move on. Then I'll have to put an inline filter in the feed hose. I never use those things as the OEM filters are more than adequate

NEXT! I thought all I had to do was cut small circles in the slot. Well the friggin slot is not centered on the tank. In fact it's way off. I screwed the gasket on and found this. This is way worse than I thought going in to this deal. I marked the area to be cut with a Sharpie, using the new gasket as a template. You can see a trace of the OEM gasket. This is going to come extremely close to not ever being able to use a stock petcock. Why me?

I think I'd modify the tap - remove the gauze and grind it down if necessary - rather than the tank.

Can't do that either. If you look the last photo on the first page you will see why.. The reserve hole is right on the edge of that diameter. That plus I'd hate to expose any passage ways.

Can the adapter mounting holes be slotted to move the adapter over to a more centered spot in the tank opening ?

In a month of Sundays. The mounting holes are counter sunk for Allen bolts that were included. If I had access to a mill, I would just make a new adapter or a half inch spacer plate. I was thinking of getting a spacer plate made, but getting anything done where I used to work isn't easy. It's likely to sit on the back burner for months. Last thing I took there was a pair of gauge cans. each needed about a 10 minute lathe job. After waiting 2 years, I finally went and got them and sent them To Suzsmokeyallan. Fabulous work that boy does!

Success! I haven't posted because I have been waiting for some small mandrels and drums for my rotary tool. I bought a cheap ($8) 51 piece set off eBay. Got it today and as expected - made in China. I figured the abrasive would sluff right off but they actually worked very well. I managed to open the hole just enough with only about 2 minutes time. The big plus is I didn't set the residual gas on fire. I removed the cap before I started to prevent explosion. Mounted. Done.
My chuckle was the name. Illinois Industrial Tools. I didn't know Illinois was in China.. Learn something new every day! :lol:
