Forum member njdmoto recently had the same problem.
His topic: viewtopic.php?f=9&t=13016&p=165619&hili ... er#p165619

How bad are your threads compared to his?

Threads are too bad to hold the exhaust in place, on BMW's there are companies that machine down the head and fit threaded sleeves, I was just wondering if the same was available for Suzukis

Like a very large helicoil? Definitely needs a professional touch. I would guess you could build the casting up with weld and then tap it. But its beyond my skill set.
There are all kinds of engineering cement, but I doubt that would provide a permanent and strong grip and would ultimately almost certainly be a waste of time and effort.
Alan H recommended aluminium tape! Hmmm. I'd be interested to know if it has been tried and what the long term efficacy is.
Let us know how you get on.

i haven't got round to it yet - too busy with other projects - but i made a jig to hold the exhaust port dead horizontal so the threads could be milled off. can't remember the size, think standard is m48 x 1.5. anyway, the plan was to get some aluminium tube and thread it to this size, cut it to the right length and fit it over the exhaust port with 2 or 3 grub screws loctited in. that was the plan - if i ever get round to it i'll be in touch. if you just want a pair of barrels with good threads to get you up and running, i'm sure i could sort you some out for a small fee :D
cheers, dd.
