Andy,

That's good news that the gap is less than 1.5 thou. Of course the bad news is that yiu are looking for a very small problem.

I've split the casings today and took some photos as you can see. A couple of things the sealer blue on previous pictures was gone from the surfaces and the surfaces were covered in oil no real sign of the joining compound (this is the best that you can get, didn’t buy it (came from Dow chemical’s industrial quality, where I work) I removed the bolts and turned it over and removed the top half strait away? So I don’t think it had time to seep in there.
It’s the first time I’ve used this compound Sealer, normally you have scrap the normal stuff off.
If you enlarge the photos of the edges were the o rings go bottom casing you can see a little portion of the casing sticking out, it look like it’s been hit on the matching surface and flared a small piece of material this is on all the area’s were the o rings are you can feel it with your nail if you run it along the edges. Very strange!
Shall be taking a good look tomorrow so if you have any suggestions feel free

Thanks. I see it now. That's such a small ding but at a crucial point. It looks as if the "bulge" is into the O ring, so the bearing probably sits down OK - as you found out with the feeler gauge check.

It looks like it would act as an oil puddle so that oil runs down the inner face of the O ring and gathers in that low spot/puddle. From there the oil can easily seep around the O ring and only has a mm or so of joint to keep it sealed.

After you clean up the faces, I'd dress that bulge with a Swiss file and then I'd draw file the two mating faces or use a large flat surface (granite is good) with say 400 grit wet and dry wetted with WD40 and lap the two surfaces. That will remove and vertical high spots and will show up the low spots. Hopefully you will not need to fill that low spot. If it's shallow enough a good jointing compound like Hylomar should be capable of sealing that - as long as the rest of the face is flat

I’ve just put the jugs and heads on today and done the pressure and vacuum test both sides 100% no loss of pressure or vacuum for the 5 minutes. Fantastic!!! :D :D :D
